I just posted in ‘what have you done to your van today’ about the bed system I’m making and someone showed interest, so thought I’d put the details up. Even if it turns out to be a ‘how not to do it’...
I had my T4 since 2006 and the way it was configured really worked for us.
I got it as a panel van and did the whole thing myself.
We are an out door active family so need load space, as well as the occasional sleeper when we head to the alps (lets hope that returns soon..)

Whilst we loved the T4, she was looking a little tired. It was mechanically superb with 175k on the clock and running like a dream, so we have been discussing whether to invest in some bodywork and paint, or move on.
I wanted a kombi for obvious reasons, but the cost is rediculous.
As it happened an ‘almost bang on spec’ Shuttle came up locally and friends of ours were really keen on the T4.
So we ended up with a LWB Shuttle at significantly less than the equivalent kombi.

The seat config in the Shuttle is great. But we don’t need 8 seats, so rear came out straight away. We also wanted a wider removable centre section on the bed than last time. My daughter also used to complain about being so far back, so I wasn’t allowed to shift the seats back.
As it happens, in a LWB the distance from back doors to back of second row rear seats at the height we wanted the bed is about 185cm, which is my height. Unfortunately, the rear lean of the seat just makes it a touch too short for me, but my wife and daughter are fine.
Therfore, I’ll build a bed to fill the rear area, but plan to drop a seat on the side I sleep, and it will aid access to the rear.

I’m using the toggle clamps as this is a modular system that (in theory) can be removed in a few minutes and the rear triple seats put back in should we need to.
The lower cross member near the rear door is just a sizing piece, but will need to have something there that doesn’t cause too much of a trip hazard when I’m loading bikes.
The two cross members behind the back seats are on 12mm dowels and toggle clamps. I’ve used the rear seat mount brackets to toggle onto as well.
Still 2 out riggers each side to do, and the support strut. On a kombi I would just mount off the side wall, but can’t in the Shuttle as want to keep all trim in tact.
I've got felt pads on the ends of any wood that may contact the trim, mainly to stop any squeaks.
The side sections will have storage cubbies accessed by lifting the panel that will go over the top. I need to source suitable cranked hinges if anyone knows a good website.
The middle section will be in two or three pieces and hinged so it can be folded and stored like in the T4. My dilemma here is amount and height of supports due to the increased span. This may also impact the storage height under the bed, and limit the way I can store the folded centre section. It will be 12mm ply.

Firstly, thanks to whomever put the above all together in one post. I haven’t sussed how to mix photos with text on my phone yet.

One of my ‘mini dilemmas’ has been how to stop the lower side beams from moving at the rear of the van. See last pic in post above.
As I can’t mount to the side panels, any load on the top of the bed base close to the side panels will result in the lower frame wanting to move towards the van centre line. The toggle clamp will only stop this within the range of the D clamp.

I’ve been considering shaping some ply into a semi circle to mount into the plastic recess of the lashing ring when the D ring is lifted up. Or even having something 3D printed.
So just had a rummage in the scrap metal bin at work, and bingo!

Found the perfect ally discs. They even have a taper on the outer diameter that matches the recess. Couldn’t believe my luck.
Just needs cutting in half to suit and mounting to the base of the wood. Even has CSK holes in the correct way for me :somersault:

The locations in the rear load lashing points worked great.
Side panels on and hinged. Need to think about storage underneath next.
Carpet on way so I can assess thickness before getting the mid sections cut. I may need to trim the ends of the hinged lids for the carpet.
The mid cross member is just there to keep the frame square until the mid section drops in.

Bit of progress today

Lino floor fitted right up to back of front seats. Glad I didn’t use the 3mm thick rubber I got. That would have been really difficult. Got a piece of 1mm thick Lino and it was still tricky to profile it around the edges and slip it under the trim.
It looks much worse in the pics than it actually is. Honest ;)

Hopefully get the centre sections tomorrow. Would of done it already, but b&q’s wood cutter has been broken
 
I have plans to do something similar and have looked at lots of different DIY ideas. Looking at yours the span between the sides looks quite wide. Do you plan to stick a support in the middle?
Another one I’ve seen used a series of Ikea screw on table legs to support the platform. Last time I looked they were £2.50 each. A couple of these may work for the centre support and can unscrew from their base for storage of the board.

I’m using 30x30mm aluminium extrusion. I have sized them so they are a snugg fit between the two main supports. Strength to size ratio is far superior to wood, and I didn’t want anything in the middle as support as it would be a pain for configuring the storage underneath.
They will be attached to the 12mm ply with csk M12 st st bolts. I’ll attach after carpeting so the heads will be visible. One fixing in centre and two right on each end as that’s where the main force will be.
Total bed length is 1800, so plan to have 3 equal sections and 2 ally extrusions per 600mm piece.
Total span is 108cm
It literally all comes out in about a minute.

I’m currently thinking how I can make a bike fork mount that can span across the rear load lashings. :thumbsup:

Are you using T slot extrusion? Could you run a piece of that between the lashing points then bolt some fork brackets to it?

I used ply, some hollow axles and Wickes angle brackets. Bit agricultural but does the job!

It could also form part of your lower bracing?

As part of the design mulling in my head I thought of using 6mm coach bolts to fix the framing together so it can be un-assembled to store out of the van. Bags of them are cheap at screwfix. Also furniture bolts with barrel nuts could work.
 
Yes. I am thinking some ply with some wall angle brackets and verticls mounted onto the rear uprights. It would offer extra support for the sides when the centre sections are out for the bikes to go in. I think that would work.

Yes, furniture fixings would work well.

Thanks, they look nice, but at 30 a pop I’m going to try a more DIY method until I’m comfortable with the set up.

Been a while since I took my rear seat out, so can’t remember if it’s still locked to the van when it’s fully tipped forward. Second row certainly aren’t when the rear legs are not clipped in.

I haven’t done the last one yet as it needs shaping to the rear door to match the curve.

I was going to keep the centre pieces all separate, but I have decided to join them with hinges. 2x 1m piano hinges on the way. I’ll need to add a batten underneath each front and rear edge so I can get a decent screw in as all 3 bits together will be reasonably heavy.
Will be able to fold it all back in a ‘Z’ though.
 
Wickes have some inexpensive black satin paint that would camouflage the woodwork. I thought it would be water based but is actually oil based which I find is harder wearing. I think it was <£10 for the tin.

Just finished the last section.
Finished bed is 185cm by 140cm to the little chrome handles.

It’s really rigid. I’m 95kgs and I had a little bounce in the middle. It doesn’t move.

Next is the bike fork mounting bar, but I’ve been re-deployed to Christmas lights
